OK, not me but I had a local mobile mechanic come by and we worked through the issues and found the problems.
I have some work to do - the hinge sliding whatever-ma-bob needs to be replaced and I need to patch two seams that have opened. But this is such a relief to finally have some of the issues understood. Now we can get the floor moving forward.

Adjusted the door height a little and removed the dead bolt the previous idiot owner installed. It's not perfect, but it closes and latches securely. I'll be taking the wide tires off the rear soon so I don't care that can't open it all the way. Thank. God. I'll hold on to the hinge for someone in the future. The slide is toast but the bar is good. | | | Re: 1989 E150 conversion camper build | Joined: Apr 2016 Posts: 764 Likes: 12 old hand | old hand Joined: Apr 2016 Posts: 764 Likes: 12 | I'm interested in the bar !

It took some excavating but I finally cleaned away the foam on the B pillar and proved my theory about where the water was coming in. Cleaned up the area, fixed it from the outside-in and then from the inside-out. Also put down new sealer over all the aftermarket windows and checked the high top for any issues at the gutter. I'll need to check it during a decent rain but should be better. Got the final coat of bed liner down though, so if I missed something the metal is protected. | | | Re: 1989 E150 conversion camper build | Joined: Jul 2018 Posts: 75 journeyman | OP journeyman Joined: Jul 2018 Posts: 75 | Looking good! Had to repair my floor in my van also. I sometimes regret pulling up the plywood but I'm glad to know where things sit and what has been done. And learning to weld was good. I've seen several people do camper builds from this era without pulling up the floor or walls and I wonder what they are sitting on. | | | Re: 1989 E150 conversion camper build | Joined: Aug 2018 Posts: 19 stranger | stranger Joined: Aug 2018 Posts: 19 | [/quote] I wonder what they are sitting on. Today I was supposed to be helping a local brewery with a one-off beer but some of the malt bill hadn't arrived so I used my planned PTO day to get some stuff done around the house. Once all that was done I finally found the source of the biggest leak in the roof. It is in the passenger-side rain gutter in at least one, maybe two, spots. I put some self-leveling RV caulk down along the inside of the gutter (yes, I know this might affect how the gutter works) and it's curing now. I'll test it tomorrow.
Installed a Wix air filter - idles a bit better now. The old one didn't look terrible but it was definitely old and cheap. I am going to look at a throttle body cleaning next. The air filter housing is pretty messed up - only one of the bolts functions correctly. The previous owner drilled in to wood screws and one of the bolts was totally seized into the nut that's pressed into the housing - it took a little finagling to finally get that one out. I've got it back together securely but I'll need to get a new housing or pull one for a local auto recycler.
Added some Berryman's fuel system cleaner with a fill-up as well. This stuff is magic, right? I just add it and I can now drag-race? Or at least climb hills? Or maybe it's snake-oil.
Tomorrow I'll do a few more fiberglass repairs in areas I saw had slow (very slow) drips during hurricane Flo (like 5-10 drips over 8 inches of rain). Once that's done I think we're good to start working on the new subfloor and walls.
Progress is slow but it's happening.
Questions:
1. I noticed that when I filled up at full speed there as a small leak (maybe 1/2 cup over 15 gallons) only while filling. Sounds like this is a rubber tube and shouldn't be a big deal to repair. Assuming that's it, does this require dropping the tank?
2. What fuel is best for an 89 E150 with a stock 302? I've been using 89 E-10. I have access to 87-91 E-10/15 and ethanol-free.
3. Are the air filter housings for the 302 the same as the 351 (just to expand my search a bit)? I can look this up - I'm more asking in case someone has some suggestion I'm not thinking of.
