I do have some 2k Epoxy primer on the way, but due to the holidays it hasn't arrived yet. Should I sand/wire-wheel all if the self etch primer off and recoat with the epoxy primer when it gets here?

Cant see why it would other then if it was a different type ergo Acrylic vs Enamel for example...but if they are the same type i cant see why you cant just scuff the self etch and apply the epoxy over it.

Alright.. I didn't get any pictures, but on the "60" door, I bent the crimp back out a bit and filled the seam with epoxy primer after wire brushing away most of the etch primer. Then I used some POR15 on the inside of the panel to cover the welds from the patch and also let it run down to seal the inside of the door down in the crimp area. Hopefully this keeps the rust away for a long time.



On to the "40" door: I started with cutting out the one corner that looked bad, but then realized that the rust went all across the bottom of the door. ended up cutting the door skin away all the way across the bottom.

Made replacement piece for severely rusted area: There is some other minor rust that isn't really accessible, but it is only minir surface rust. I'm just going to neutralize and seal that. Shouldn't be an issue or visible.

And finished: Luckily the other side of the door shell wasn't rusted too badly. I will not need to cut/replace that part, just clean it up and coat with POR-15 before crimping new skin.

Side note. I talked to my friend who is going to do the painting for me at his shop and he and some of his coworkers recommended that we should sandblast the body to get the rest of the loose paint off. It's nearly impossible to sand it off without going through the primer too, and they feel that this would be a more uniform way to get to bare metal without excessive sanding and the issues that go along with it.

Thanks Wedgy.

I'm still not sure why I'm fixing this 40 door instead of just replacing it.. It's definitely fighting me more than the 60 door that I repaired previously. My patch panel keeps wanting to warp no mater what precautions I take to try to prevent it. I may just get the welding finished and try to shrink the metal where I can to get it close and Bondo it straight.

Last night I got the welding and crimp done for the "40" door. There is still some hammer and dolly work that will need done on the front around the weld seam and maybe some shrinking to get rid of some of the warpage, but a majority of the hard work is done. Also painted the inside of the door skin as well as the door shell with 2k Epoxy primer to seal up the crimp area. There are a few bare spots on the inside as well as the inside of the welds that I will paint with POR15 to seal them.

I also popped the crimp back loose on the "60" door and sprayed the 2k Epoxy primer down in that crimp as well (as recommended that the etch primer previously applied wouldn't be as good). Also fixed a couple of surface bubbles and painted the whole door bottom with Epoxy Primer. The inside of the lower door shell and the inside of the welds will be liberally coated in POR15.

I also have some seam sealer work to do on both doors.

I am very thankful that the front doors and back doors are in good shape! This is tedious work.
